This _sounds_ like a font replacement problem, FreeSans may be matched differently in different versions, due to varying levels of platform integration - e.g. the modified OOo versions tend to use more system libraries, and better cairo integration. Anyways, the way these slides are formatted is very sensitive to font size changes, something Impress (somewhat better than Writer) is not really able to abstract away. Any other changes on your machine, except the OOo upgrade?
