I had the same issue years ago. It was never resolved. Some answers on the forum said to use various zip programs, none of which worked. I just started rsyncing our one Windows box to a Linux machine, and backing up the data from there. It was definitely related to file size. I don't recall offhand what the limit was, but anything over it created an unrestoreable archive.
