Tom, Please don't attempt to use the 0.4.8 images. If you're starting new, use the 0.6.1 images which I have on the following site:
http://www.djhsolutions.com/astlinux These are in the process of being verified by a few more people and will then be uploaded to the Source Forge website. The easiest method to install these images is to grab the file for the appropriate architecture that is img.gz. Download that file, gunzip it (7-zip can do this on Windows), then use physdiskwrite to write these to a new CF device. For example, if you have a generic i586 device, use this file. http://www.djhsolutions.com/astlinux/astlinux-0.6.1-geni586.img.gz When you install it to your CF using physdiskwrite or dd (on linux), it will consume the first 128MB on the disk. You can use the rest of the disk for your unionfs (and optionally key disk) parition(s). That new zaptel card will definitely not work with the 0.4.x series of Astlinux.
