Yes, I agree with Darrick suspicions. It could be unreclaimed free space, assuming the CF is on /dev/hda1... $ dosfsck -a /dev/hda1 and see if a fsck*.rec file is generated... remove it to reclaim the free space. I have looked into adding a more meaningful error message in "upgrade- run-image" for this situation. I'll take another look.
