Why don't you backup your configuration in the GUI: 1.) basic config, 2.) all /mnt/kd & unionfs files Then start fresh with formatting the old disk. The 1.) backup can be restored from the GUI, the 2.) manually over ssh to /mnt/kd and then untaring.
