How does 'wear leveling' work ? I have been using an external USB key as temp storage. Flash has a finite number of writes so with wear leveling, you want to have a much free space as possible to prevent flash failure. I don't know if there is a maximum size of uSD card. 16GB is about the same price as 8GB. At Amazon, 16GB class 10 is about $8.
