I've found updating to the latest firmware a bit hit and miss (I think I've even seen 'malloc' error messages) - particularly when updating from very old firmware versions. If you're updating from a very old firmware, try updating to say a 6.3 firmware as an intermediate step; or just persist. Eventually both mine updated OK.
