Richard, out of curiosity, approximately how many Email do you have in the database? My mPower exhibits this exact behavior when I have more than twenty-five hundred or so. It doesn't seem to matter how much free space there is on the flash disk, if the Email database gets too full, it starts giving me these strange "invalid card index" messages while downloading mail, and as you also mentioned, occasionally just spontaneously stops downloading mail altogether.
