In my view, The question isn't why is this necessary, the question is where
the heck do you buy a 512 MB card.  I have now contacted three local
electronic stores and the smallest card they have in stock is a 1 GB card.
I suppose I can probably find one online or have a store place a special
order, but that will mean waiting for the card to arrive before performing
the upgrade.  
Will future upgrades require this size of card or am I buying this for a one
time deal?
I guess I'm off to search for a card online.

You may be correct, the SD card size for upgrades may be in the boot loader!

All I know is larger and smaller SD cards just don't work for an upgrade!
