Thanks! I think I used 1 1/2". I got the PVC and end caps at Home Depot.
The whole set-up cost was less than $15. I first cut the PVC to length
then sanded the rough edges. Then I drilled the appropriate hole size
for the appropriate stay in  the end cap. After I assembled the
cover/roller, I removed the stay from the turnbuckle, cleaned the
stay/turnbuckle as needed, and then inserted the stay through the end
cap and reattached it to the turnbuckle. The cover/roller is free to
rotate. I've used this set-up on the C-22 I race and haven't had any
headsail get hung up on the stays since doing so.

                Here they are Jeff. They were taken yesterday evening
before the storm hit. So, the background is somewhat dark; but, I do
hope they work for you. The lengths are Forward Lowers 5' and the Uppers
4'. I left the Aft Lower at 1' as I don't think it has ever hung up on
me. As you can see, they rest easily on the chain plates. I also used a
combination of Acetone and 250 grit sand paper to remove the labeling.
The acetone was not able to remove all the paint/ink on the PVC.
However, a light scrub with the sandpaper did the trick. The sandpaper
didn't dull the finish as there wasn't to much sanding to do after the
acetone did its number.
