I think the problem is because tomcat4 start does a 'su' to the tomcat4 user there is an interaction with X access control.
Try: tomcat4 stop (wait a few seconds for the jdks to die - watch them on top or ps) xhost + tomcat4 start (wait for cocoon to start - watch your load meter - can take 20-30 seconds - a minute or more for the first 'deployment' run on a slow box) I think you'll be pleasantly surprised (or unpleasantly surprised that there's suge a huge cock-up in Sun's awt :) I'm succesfully using the alternate batik awt on a headless server .
