Is this a common feature/problem?
Should I adjust the header size and if so where do I do this.

The most likely answer here is that Hotmail was hacked and is being used to send garbled spam.

You can adjust one of the two header limit parameters in the bofh file, man courier, and search for BOFHHEADERLIMIT.

But, really, do you really want to accept crap with >100,000 bytes in its header?
