Regarding the last error this is what I've figured out..

With these headers outlook express fails, and only reads the top lines as
the header:
Received: from localhost (localhost [127.0.0.1])

I went in to the database and starting removing carriage return, linefeeds..
And suddenly everything was fine..
the header would then look like this
