Hi, here some answers to your questions: 1. The setup.cache used to include references to /usr/local. This is the suggested behaviour from upstream, but I recently managed to map everything to debian dependencies, so you shouldn't need them. The only new /usr/local path is related to DPSRIP that isn't used in Linux, since it is an IRIX PS converter.
2. The font path is finally correct. Hylafax now uses enscript to convert ascii files to ps. So the only path you really need is the enscript font directory. 3. Every time you restart hylafax, it will copy changed configuration files from /etc/hylafax to /var/spool/hylafax/etc. So the latter should be up to date. 4. All warnings you get while running faxsetup are referring to some feature that you aren't using like having a getty on the same line you use for faxing. Back to the original problem, I really cannot find any peculiar configuration in your system, but I cannot reproduce the error.
