There's a couple of closely-related bugs here. 1: If the subject should have a "word" of more than 68 characters that doesn't include whitespace, it gets whitespace added.
2: If the subject line is longer than 68 characters, one of the whitespaces turns in to a tab, which makes a mess in many MUAs. The second bug is upsteam #2995 <http://dev.mutt.org/trac/ticket/2995>.
