Coupel of things that went thru my mind was, could you not use a reportiing tool like say ReportBuilder that exports to PDF, and let report app do the mailmerge then export it to PDF.
OR, there used to be on sourcesafe or somewhere (I think I have them somehwere) some controls that let you make a PDF using Delphi controls, and I am SURE it had a mailmerge demo.
