Have you checked with a fab shop near you? I'm sure that if someone came
into my son's shop with a DXF file and a piece of aluminum, he would run
it for a reasonable price. It could well be cheaper than your time, wear
and tear, and other grief without it. When current, speeds and tips are
correctly selected, the cut is pretty clean. If you must have a machined
edge, plasma might get you to within 1/16" at the worst. Go for an 1/8
to be safe. And that because the kerf is not perfectly parallel,
especially in the turns. We have talked in the past about it as if it
would some day come up. I have some 1/2" scrap from his work and the
cuts are nice.
