I had what sounds like the same problem with my 630 when I first bought it. The shutter turned out to be sticking halway or so open on some exposures. This wasn't with a flash, just general outdoor stuff. I sent it to Canon and they found gunk between the blades of the shutter and replaced the shutter at the expense of the shop where I bought it (used). I'm not sure if this is what it is as I missed most of the first posts on this topic but maybe it's of some help...
