E-mail is a text based system and as such binary files need to be converted from 8bit to 7bit. The two most common encoding formats are mime and uucode/decode. Each has some overhead and expands the number of bytes needed for the file from the origional. I can't remember the exact % for each, I always tell people it will expand 30%, one around 28% and the other is around 30%.
So when attaching a file it will grow. The most coming issue is a client saying I can only accept e-mails up to 10 meg and somebody in the office attaching a 9.8 meg file then complain when it is being rejected because the receiving side reports the message bigger then the 10 meg limit.
