Sounds like an often-overlooked setting in Outlook Express (which was active
by default in a version many years ago).  OE would, indeed, break large (I
seem to remember that "large" was 40K--this was in dialup days) messages
into multiple messages.  It's been so long that I forget where in the
account settings this thing lurks (and I don't have an Outlook Express handy
to look--only Outlook 2007 beta).  OE was able to splice things back
together.

We discovered this one as the result of a support email request which
started something like "Help.  When I send XX a message, she gets 23
messages."
