There is no need to.  I have a similar setup, with separate /usr, /home,
/var, and /tmp partitions.

My / is only 64M, and it fits fine.

So whatever the problem is, it's not that.

My guess: An i/o error on the drive, *OR* something went wrong in
install such that it doesn't really realize that it should be writing
/usr stuff to the 2nd disk.  But as I said, I had a setup like this and
didn't have this problem.  Perhaps it doesn't worth right with a second
drive?
