Ok - so it turned out that rebuilding the swf did not fix the problem.

After a few hours of testing with inconsistent results.. it seems like another folder in the same directory as the FLA and class folder is somehow causing problems.. i remove the folder and everything works.. its not the name of the folder(i tried renaming).. the only interesting thing about this folder is that it has a high number of files.. 60k or so in various subfolders.. so i can only guess that when flash is checking for class files it is running out of memory/ space etc and can't resolve the classes..

I never heard of this one.. but then again I've never had that many files in a folder before..

for each class in the project..  Clearing the ASO is not helping..
anyone have further troubleshooting tips?
