I'm not sure this will help or confuse, but here's the sorts of drive and output numbers I am getting with my Flex in Olivia 500/16 mode using HRD version 4.0
Olivia 500/16 20 meters Drive at 100 TX Gain is at -5 RF Power out is 15 W Mic is at -8 I suspect your problem is driving too hard. As someone pointed out, watch the MIC level, and keep it low, i.e. below 0. I also can't say that I have probably ever gone over -3 on the TX gain setting to get 30 to 40 watts out in PSK. In Olivia because of the longer duty cycle, I keep power to around 20 Watts max.
