Do you know dd_rescue (debian pkg. ddrescue)? I never used it but it seems tobe exactly suited for your kind of needs.
My advanced disk imaging program (aimage) implements the ddrescue algorithm and does a slightly better job. You can download it from http://www.afflib.org/
