Did you check the size of the image? I don't remember the exact values,
but for a router with 8mb flash, an image size around 7mb should
definitely be better than one around 8mb.

Maybe you accidentially built an image with linux-2.6? AFAIK the 2.6
port is still broken and unusable when no serial console and some time
for bugfixing is available. ;)
But should be easy to check, the image contains either 2.4 or 2.6 in
it's name.
