Do you have more Zip disks you can test? At any rate you might try doing the tedius-transfer-thing as you describe it above to backup what you can and then try erasing the disk with the Iomega software. Whatever version of Iomega software that came with the OS should be fine.
If that goes well but you still have problems copying to the disk I might suspect instead the Finder. My thought was, if a full erase goes well, then the disk should be OK.
