that the buffer underrrun is active. It is. And the drive is set to

Forgive me...I haven't followed this whole thread.  But the only DVD burning
failures I've had were due to drives going to sleep.   Check your preference
settings and see that your drive(s) sleep settings are never, or at least longer
than you anticipate the burn to take.

My failures were with iDVD and involved a burn that was preceeded by a very long
encoding phase.  In 10.2.x I used a utility called Spindownfix.  But I expect
that in Panther, Preferences should take care of it.  If in doubt, download
Coctail and use the spindown control in that utility.
