The easiest thing I have found is to just download the tar.bz2's of the
website and build it manually

This is a common problem with mplayer. It isn't portage's fault. This
problem occurs 
because the MPlayer developers release a newer version of the font tarball,
but name it 
the same. Because of this, emerge has no idea which version of the tarball
it is getting. 
Which version of MPlayer are you trying to emerge?
