Did you make any progress on this at FOSS4G?

I have heard that the MapFish print service has added support for exporting
PNGs as well as PDFs in recent releases.  There is already a community
module to integrate that print service with GeoServer, but it has not been
updated in some time and is still missing that feature, but it might be
worth your time to investigate that option.
