Stefan, You can create KMLs from zip3 and zip5 TIGER shape files using AFF Mapper. It is a free program available at http://tnatlas.geog.utk.edu/downloadfree.htm. If you have an external file you wish to use to render the polygons, it supports that, too. For example, if you have a table from the Census Bureau's American Community Survey, you can join it to the polygon file and create a thematic KML.
