what about theexpandingspray foam 1 can would be more than enough and it can be 
shaped and molded to be most anything you need theresa

When I worked at the Washington Shakespeare Theatre, we also made a foam  
suit for Falstaff.  I didn't mention it originally because the poster said  she 
needed something cheap, and the foam isn't!  It is the dark gray foam  
generally used, I believe, for HVAC purposes, and it was something like $100 a  
sheet 
then, over 10 years ago.  I also can't attest to how comfortable it  was for 
the actor to wear, but I know it is very lightweight.
