Plugging in my door design again :) https://plus.google.com/u/0/photos/105749720803217667411/albums/5790238250113787985/5790238769429845122?pid=5790238769429845122&oid=105749720803217667411
Regular hinges, some 2x4 lumber (or two glued up 3/4" plywood strips in my case), and velcro stickers between the frame and the foam. Absolutely nothing protrudes through the foam :) It did not even need a latch, just a duct tape strap to pull shut. Separates into a regular foam panel and thin wooden frame for packing - frame can be strapped on top of the stack of foam panels for transportation. And did I mention pre-tensioning you can get when your door has a frame? :) It really makes the structure rock solid.
