Scott, there is a known problem with the Mac version of the HotSync Manager choking on large files. The first thing is to double or triple the amount of memory assigned to the HotSync manager. Another suggestion is to temporarily set all conduits EXCEPT the Backup conduit to "Do Nothing" and do a HotSync. I have 50 MB assigned to the HotSync manager on my Rev B and it still chokes but only when I use Blue Nomad's Backup Buddy instead of Palm's Backup conduit. I actually have three backups for my m505: one to the Palm Desktop on the iMac, one to Palm's 8 MB backup card, and one to my 128 MB SD card using BackupBuddyVFS. Regarding the firmware: download and install ALL that apply; it may not help in this situation but it won't hurt, and you'll be up to date.
