btw, what chokes the queue manager?  the Q or D file?

My guess would be some screwed headers or mime stuff in a D_ata file.

My guess is that qmgr scans the short Q files to decide which is msg next up. It then picks up the D file, finds garbage, and crashes.

the ancient tactic is to move every thing from spool/ to, eg, spool/hold. This allows new mail to flow.

Then move groups of spool/hold msgs back to spool/ until qmgr craps out again.
