we are using 1.5 (2.x has never worked for us and we gave up and went back
to 1.5 where we have not had any errors).

There are times when there may be mail files left in that folder. The POST
Server processes mail by looking for control files only.
If, for example, there is a problem with creating the control files (there
is an exception thrown by CFX_iMSMail, for example) then
there may be mail files without control files and then these files will stay
in the out folder. There was talk here about making
some kind of monitor that would either delete or move these orphaned mail
files.

What version POST Server is this? There were a few issues in older versions
of the POST Server that were resolved in version 2.
