Sorry, I have no idea what causes the error - I've never seen it before. Run a Check/Repair and a Compact Family File on the new file and see if that changes the size. Since the file is larger, I would think it was fine. If it was significantly smaller that may be a problem but probably only mean that you hadn't compacted it for some time.
