First create a partition on your new hard disk, and mount this somewhere 
that is not in the same tree as /usr.  /mnt/newdisk should be good.

Then, cp -R /usr/* /mnt/newdisk

Then, just remount /mnt/newdisk onto /usr  (no need to delete the files 
yet).

Work for a while, if everything is fine, then unmount /usr, delete all 
files under it, and remount.  Don't forget the umount step.

any directory - even non empty ones can be mount points.  you just have 
to mount something there.

When you mount a partition on a directory, the previous contents of the 
directory are hidden and not accessible until the partition is 
unmounted.
