Did you try to shut down cups, run foo2zjs by hand and store the result, then do cat <foo.prn >/dev/usb/lp? My pet theory is that the printer needs delays. The ZJS protocol is designed in terms of a byte stream, so it should not be an issue. Nonetheless... If cat (above) fails, the next step is to add fflush() and sleep() into foo2zjs. The thing is, from what Rick said, only "some" users experience the flakiness. I do not have a complete picture, so I do not see a correlation.
