Volker, I had a box that all of a sudden did something like what you describe. It had a single drive in a removable caddy. We ended up just replacing the box.
I kept the old box as a test machine. I replaced the hard drive and tried to install SuSE 9.2. Half way through the install, it stopped with some hard drive errors. I replaced the drive again and tried to install again. Same thing happened. I took the drive out of the caddy and installed SuSE 9.2. It worked perfectly first time. I haven't had any problems with it since.
