You are basicaly making a new distribution. Like
Mandrake did it by putting together Redhat and KDE.

You may have to deal with graphics card problem.
unless you keep it in 640x480 16 colors max, you may
have a lot of issues to solve.
I really like your idea, but it takes a lot of time.
By doing all this work, you are getting close to what
can do a distribution that run from the CD, like Suse
and some others.
You may want to check one of them first.
QNX is actually not far of what you suggest.
And it run very well.
