Keith, That doesn't quite ring true with me so I will try it. You should not have to reflash rex. Everything you say sounds plausible until that last point- needing to reflash to recover. Otherwise I can see conflicts potentially with file names and directory entries. That can happen. But not overwriting the base image in Rex.
Power cycling after a cold boot should guarantee your abiity to 'call 63012' and reinstall Rex manager.
