Hi I normaly do a preprocessing with point aggregation ( with a distance around the cell size, that i want to use in the interpolation and either min, mean or median as agrregation depending on the task) and adjusts the search/display distances to reasonable values - the defaults is fine for small datasets, but has limited meaning for large tasks (I'm using a plot with data holes and a variogram to find the max distance).
This has limited/removed my problems (there is a limit but it's more in
grid size, where very large grids ia annoying to work with)

I too encountered the same problem with vertical mapper. I was advised to fiddle with
the coincident point distance, but no success. I use a p4
with 1.5 GB ram and a 2.8 ghz processor. As far as i can tell, I still have plenty
of physical and virtual memory in reserve while vertical
mapper is processing so I'm not sure why its coming up with that error. The only
alternative i can think of is to subset the data set and then
splice the grids together. If anyone has other ideas/solution I would like to hear
it.
