Hi Steph, if my assumption is correct, check what you put into the low resolution levels. If you still have an older overview map you might open it in GpsMapEditor and look at the "Map Properties", esp. the Statistics. This should tell you which objects require lots of space.
The error message is written because your map contains too many "sub divisions". I did not see this problem before, so maybe something else is wrong. For example, a corrupt ovm_*.img file might exist from a previous execution of mkgmap.
