Could be a corrupt .msf file in the old profile.  look at the .msf 
files, do you see any thing that looks suspicious?
The corrupt mork files I've seen in the past have binary data in them.  
mork files should be all ascii text.

Have you ever run multiple instances of a mozilla based application 
(Mozilla, or Netscape 6.0) at the same time with the same profile?

That's one way I know to cause corruption of the .msf files.
