OK - is the spare the same size as the original? That may be your problem. Several RAID controllers require you to use the same size hard drive as the original when rebuilding the RAID. Regarding question 3, depends on raid controller. Some of them will rebuild the raid set even when the server is shut down. Sounds like you need to do some more research on your specific raid controller and go from there.

Three if you start to create the spare do you have to wait until all the data is transfered or could you start it shut it down and on shut down would it finish transfering the data.
