I don't know about the rest of your problem, but I think I may be able to 
help on this one. Load the KDE Control Centre and disable anti-aliased fonts. 
Now try loading KMail. If that works, try opening a terminal and typing:

  $ export QT_XFT=1
  $ kmail&

This should load kmail with anti-aliased fonts. This method works for any QT 
or KDE app. Add the line 'export QT_XFT=1' to your ~/.bashrc file and you 
won't have to type it ever again.
