I have expanded an array on a PERC controller. I have also delete a drive from an array (3 to 2) effectively changing the array from a Raid-5 to a Raid-0.
As long as the amount of data on the array is less than the total number of drives minus 2, you should be able to delete a drive from the config. If you had 5 drives and 1 failed, you don't have redundancy anymore.... You should be able to replace the drive (even with one that is larger) and rebuild it. With a bigger drive, you can't use the extra space. I have never been able to reconfigure our Dell Poweredge server's raid arrays without blowing away the array (via the bios). If you delete it in the bios - bam - its gone! I have wanted Dell to provide this for a while, and have used the opportunity to rebuild the server from scratch. I think Compaq servers can do this, i.e. retain the raid config but allow you to expand it. I would just rebuild it and save yourself some headaches.
