It was the IronPort. It seems that before AsyncOS 7.6 there was a larger file size limit, 40M it is now 10M (and as some people correctly pointed out with MIME encoding accounting for 150% inflation) you have a functional limit of around 7.5M although YMMV. The good news it that we know what the issue is; at least we have that. A vague "something is wrong" is not an acceptable answer. --as always thanks to everyone for your help.
