What happens when you use Firefox 3.6.6 or the 4.0 Beta release? Have you tried to update your printer drivers?
My issue is when I print out the FedEx label on my laser printer, I have to increase the size from 100% to 125% because the print is too small on 100%. I know this happened when I went from IE8 to Firefox 4.
