On a previous project I was able to generate word 2003 documents through WordML (the word XML format that Ishai mentioned). This ran far better than running the Word API up on the server and still gave us plenty of flexibility to control the look and feel of the documents. I don't remember exactly where I found my info on how to do it all but I would have got it all from Google so have a look around and see what you can find.

In doing a little research I am thinking about using Office 2007 to generate the documents and then programmatically save the documents in Word 2003 format to a WSS 3.0 document library for distribution to the clients users.
